I still don't have a solution for the problem. The idea how to fix it
is to create a linked list first and then convert it into an array.
I got some code from Remi Guyomarch <rguyom@xxxxxxxxxxxxxx> which
implements something like this for some other part of fetch, but I
have not yet managed to adapt it to the whole xover stuff.

I have never seen a leafnode process which used more than 10 MB of
RAM on my machine; this depends somewhat on the number of groups that
you have in your groupinfo file and on the number of articles that
are in one group.
